I ordered my new turbo with a 5 bolt Ford style housing to make it easier on myself for install. The issue is the new housing has a larger hole for the wastegate than was stock. The flapper is 1.125 in diameter and the hole is 1.005". Is .06" enough overlap to work properly?

The larger hole is more better for controlling (rapidly dumping ) boost under higher airflow conditions, or high rise of airflow.

As long as the flapper completely covers the hole at all closure ranges (angles), you're good to go.

I figured the bigger hole was a good thing but the flap just barely covers the hole.

"Just barely" means it DOES fully cover the hole, yes?

What does the picture tell you? As best I can tell it just touches the full radius.
Maybe I should grind the flap flatter. How might one take it apart to make and install a larger flap?

Bruce, these are pictures of a mod by Steve Schlodes. He went from a .8" hole to 1.2". Don't remember how big the disk was and he did some porting along with the hole enlargement. He was very happy with the end results!

Bruce, I am with Mike on this one, if it covers the hole you should be good. With only 1/16" overlap, you need to be certain the flapper disk is centered to the hole in the housing as not much of a shift could cause an opening that will get larger over time.

It doesn't look centered in the pic and that is my concern.

It doesn't look centered in the pic and that is my concern. Then you will probably need to install a larger flapper disc. When modifying the outlet elbow housing for the larger disc, be careful to not cut down the side wall too much as that will have an effect on sealing.

Sounds like you answered your own question Bruce, new flapper disk it is!

RJC carries one that is 1.375 and one 1.625 in size. 304 stainless

Went to their site and saw the arm and flapper for $55. I am a little gun shy of an all 304 assembly though. I have had my share of galling with 304 on 304. may just make up a new flap for my arm.
